The fleet technology conference will bring together more than 12,000 transportation stakeholders in Las Vegas from May 4 to 7, 2026.

As the transition to electric mobility and climate-friendly long-haul transport accelerates, Schaltbau is expanding its portfolio for stationary and mobile charging infrastructure. The new C305 and C805 contactors support the current MCS power class at 1,500 A, while the C330 and C830 are 3,000 A bidirectional contactors designed for the future power class of MCS high-power DC charging.

“Megawatt charging allows electric trucks to charge during the length of a driver’s break, making long-haul electric freight economically competitive with diesel,” says Helmut Pusch, CEO of Schaltbau GmbH Group. “While vehicle readiness is advancing faster than infrastructure, we are now seeing the first MCS pilot projects and corridor initiatives in North America. With the industry’s first contactors rated for 3,000 A, we reaffirm our commitment to pioneering high-performance DC solutions that support the electrification of mobility and long-haul transport.”

All megawatt charging contactors feature a compact, open-air-isolation concept that prevents rupture even under the most severe failure conditions and short-circuit currents, preventing damage to surrounding components. They withstand short-circuit currents of up to 30,000A for 5ms without rupture and, thanks to their fully bidirectional capability, are well suited for vehicle-to-grid applications.

In addition, their ultra-low contact resistance delivers superior performance with minimal heat generation. As power losses increase quadratically with current, minimizing contact resistance in high-current megawatt charging applications is essential to ensure efficient energy transfer, to protect surrounding components and batteries, and to maintain competitive total cost of ownership — enabling up to 25% energy cost savings through reduced power losses. Since the switching and current-carry circuits are separated inside the C330 and C830, the contact resistance stays stable over time independently of the respective working profile.

For more information about the event, visit here.

Press Release,Trade Shows,E-mobility

The award recognizes how the system intelligently connects a wide range of energy sources, consumers, and storage systems, setting new benchmarks in industrial energy supply performance and sustainability.

“AI, sustainability and economic impact go hand in hand. Because no suitable energy management system for DC fed industrial power supplies existed, we developed one ourselves, just as we did when creating the world’s first DC factory,” said Helmut Pusch, CEO of Schaltbau GmbH Group. “This double pioneering spirit defines who we are: when solutions don’t exist, we create them. And then we share them. Our NExT Factory and its AI-driven EMS form a blueprint for the All Electric Society, helping drive the global transition toward smarter, cleaner, and more resilient industrial power systems.”

The idea for an AI-driven energy management originated during Schaltbau’s pioneering project to build the world’s first DC factory. With no existing solution available, the company built its own, extending its innovation from factory concept to the intelligent systems that power it. By directly coupling energy generation from a rooftop photovoltaic system, storage, and consumption on a DC microgrid, conversion losses are minimized, significantly increasing overall system efficiency and reducing costs. Managing such a system, however, is highly complex and cannot be handled with static, rule-based algorithms. Thousands of data points must be processed every second — from power flows and production schedules to weather forecasts, load shifting to sunny periods, and variable electricity tariffs.

The NExT Factory’s EMS, supporting both DC and AC networks, uses artificial intelligence to dynamically learn, recognize patterns, forecast future power consumption, and enable predictive, efficient control of the entire DC energy supply network. The scalable system was developed in-house with a cloud-based backend and a local edge application, and it received funding from the Federal Ministry of Research, Technology and Space under the SynErgie3 project.

The FREDDIE Industrial AI Award, initiated by publish-industry and UnternehmerTUM, recognizes outstanding applications of artificial intelligence in manufacturing and industrial environments. It honors projects that demonstrate how AI can transform industrial processes, enhance efficiency, and deliver measurable value. Award-winning solutions typically stand out for their technical excellence, industrial relevance, scalability, degree of innovation, business impact, and future potential. With both factory concept and the in-house AI-based EMS, Schaltbau continues to share insights and best practices with partners and the wider industry – because advancing DC technology is a collective mission toward a more sustainable future.

Press Release,NExT Factory,Awards

Since opening in 2023, the 22,000 m² facility has demonstrated how a DC-powered plant combined with AI-driven energy management can set new standards in industrial performance and sustainability. The factory has already earned global recognition, including awards such as the German Innovation Award and the German Energy Agency’s Energy Efficiency Award as well as a recent nomination for the Freddie Industrial AI Award.

“The NExT Factory is more than a production site – it’s a blueprint for The All Electric Society and the future of sustainable industry,” said Helmut Pusch, CEO Schaltbau GmbH Group. “We’ve demonstrated that energy efficiency, digital innovation, and high-performance manufacturing can go hand in hand. This combination not only makes our production more sustainable, it also provides customers and partners with a concrete example of what the transition to the All Electric Society looks like in practice.”

Energy and resource efficiency are central to the NExT Factory’s design. The facility operates with 66 percent renewable energy of its own generation (net annual basis), thanks to cost-efficient heat pumps that replace the gas systems of the previous site. At the core is an AI-based energy management system (EMS) that controls the factory’s grid. Together with battery and thermal storage, this enables predictive control and continuous optimization. The result: up to 35 percent in annual energy cost savings, while PV systems deliver an 8 percent boost in efficiency compared to AC configurations. DC-coupled battery systems reduce energy losses by an additional 3–4 percent.

Digital innovation rounds out the factory’s achievements. The site features a digital twin of the DC grid and the EMS. These technologies not only improve performance but also provide the flexibility and resilience needed to meet growing customer demands.

As part of Schaltbau’s global production footprint, the NExT Factory also plays a strategic role and international demand while aligning with political and ESG requirements. With 2,000 m² of open office space and 64 assembly lines across custom, small-to-mid-series, and large-series production, the facility produces 38,500 custom pieces, 167,000 small-to-mid-series, and 760,000 large-series products each month. Since its launch, the NExT Factory has implemented several continuous improvement projects, alongside major automation milestones such as a fully automated pre-assembly line for drives, a final assembly line for contactors, and a laser welding machine.

The factory’s supply chain and logistics operations have also advanced rapidly. Demonstrating a commitment to continuous business excellence, several key process improvements have been rolled out with average implementation times of just 12 weeks. At the same time, our sourcing philosophy carefully balances economic, ecological, and social considerations to ensure responsible and sustainable outcomes. The development partnership, the production order starting mid-2025 with a duration of several years, as well as on-going discussions about the manufacturer’s upcoming megawatt-charging projects are testament to the successful positioning of Eddicy as a trusted supplier for a wide range of e-mobility applications.

The C800 series will be used in the truck’s power distribution unit (PDU), ensuring maximal safety, performance and durability – especially in battery emergency cases, in which the contactor safely disconnects the current to safeguard vehicle, driver and freight. The bi-directional Eddicy contactor is notable for its high current carrying capacity and its high energy efficiency, making it perfectly suited to switch power in a small space and in applications with energy recovery, such as the PDU of modern e-vehicles. The C800 has a making capacity of up to 4,500 amps, can permanently carry up to 5,000 amps and, in the event of a short circuit, even 6,000 amps may flow for 20 milliseconds without the contacts welding. Thus, the contactor retains its full function to switch large power when required, regardless of the direction of the current. Schaltbau’s HV connectors will be used in connection between truck and trailer to enable safe power to auxiliary refrigeration systems.

“We are pleased to have been chosen for a truck series which will combine the longer service life and lower maintenance of electric truck drives with a much lighter environmental footprint,” said Helmut Pusch, CEO of Schaltbau GmbH Group. “Global demand for battery-powered commercial vehicles is increasing rapidly. With our high-power contactors, we contribute to bigger ranges, faster loading speeds and operational safety, thus supporting the transition towards more electric road transport across all vehicle classes.”

To achieve comparable power in electric trucks as in conventional combustion truck engines, high DC voltages are indispensable. Schaltbau’s contactors play a crucial role in the truck’s safety circuit: They reliably switch high currents during normal operation and ensure the galvanic isolation of both poles of the high-voltage battery from the vehicle’s high-voltage grid in the event of a short-circuit or thermal overload. Hence, they protect the vehicle, its occupants and transported goods.

E-mobility,Eddicy,Press Release

The facility, which has been in full operation since September 2023, has set a new standard of manufacturing. With advanced direct current smart grid components and intelligent energy management, battery and thermal storage, it can serve as a blueprint for green production in Europe.

“When we decided to expand our production capacity in 2019, we faced all the challenges manufacturers are being confronted with today,” said Steffen Munz, CEO at Schaltbau. “But we seized it as an opportunity to break new ground. We decided to use our direct-current technology expertise and product portfolio to create the world’s first direct current factory. We are very honored to win the Energy Efficiency Award and hopeful that other companies feel encouraged to explore the economic and environmental benefits DC grids can bring to their production sites.”

Schaltbau’s NExT Factory represents a pioneering leap in sustainable manufacturing and energy efficiency. Built with the future of energy transition in mind, the NExT Factory leverages the natural advantage of renewable energy sources like solar power to produce direct current. Unlike traditional factories that convert DC into alternating current (AC) for distribution, the NExT Factory maintains a DC-based infrastructure that efficiently delivers electricity generated from its expansive rooftop photovoltaic (PV) system directly into the plant’s operations. This streamlined approach bypasses the energy losses associated with DC-to-AC conversion, resulting in an energy savings of up to 15%.

In addition, the factory integrates intelligent energy management systems that monitor, optimize, and balance energy use in real-time, further enhancing efficiency. Through this advanced energy management and DC grid approach, the NExT Factory achieves a total reduction in energy consumption and costs of up to 35% annually. This not only reduces the factory’s operational costs but also minimizes its environmental footprint, setting a powerful example for the manufacturing industry’s path toward climate neutrality.

The Energy Efficiency Award stands for responsibility, innovation and entrepreneurship and has been showcasing concrete successes for the energy transition and climate protection since 2007. It recognizes projects for energy and CO2 savings as well as concepts that demonstrate how the path to climate neutrality and the transformation of industry can succeed.

Learn more in the video below (in German).

<pp:quotes><pp:quote>

The special thing about it: As the world’s first direct current factory, the NExT Factory is a pioneering project for resource-saving and CO2-neutral production.

This climate friendliness begins on the roof of the NExT Factory, where a photovoltaic system produces around 1.6 MWh of energy per year. The electricity generated is fed directly into the plant via a direct current grid without being converted into alternating current, as is usually the case. This alone saves up to 15 percent energy annually. Combined with intelligent energy management and battery and thermal storage, the NExT Factory’s energy costs are reduced by 35 percent annually. In addition, the new production facility is completely electrified and produces CO2 neutrally.

The direct current network of the NExT Factory functions like a kind of circular economy for energy. It connects the DC-producing photovoltaic system on the roof with DC consumers and storage units within the production facility without any conversion loss. If one extrapolates how many production, storage and logistics areas there are in Germany, the potential of direct current and own direct current networks for the energy turnaround becomes clear.

Is Germany on the verge of deindustrialization in view of the high energy costs? Is the energy transition moving fast enough? These questions are driving politics, business and society. But talking alone is of no use,” says Schaltbau CEO Dr. Jürgen Brandes. “With our NExT Factory, we therefore wanted to set an example and show that cost-effective and climate-neutral production operation with direct current is possible and safe for people and machines. In this way, we are committing ourselves to economically efficient, green supply chains as well as to Germany as a production location.”

As a pioneer of electrification, the company has stood for rail safety for generations. Based on this expertise, Schaltbau now develops and manufactures forward-looking DC products for industry, energy and the mobility of tomorrow. Schaltbau contactors in particular play a central role in this and are therefore an integral part of all systems used in the NExT Factory. They ensure the smooth switching of direct current at high voltages and allow efficient power distribution within the production facility.
Schaltbau’s commitment to greater sustainability is also reflected in the EcoVadis Sustainability Rating 2023, in which Schaltbau is among the top 4 percent of companies in the industry rated by EcoVadis.

The NExT Factory at a glance:

100% electrified

0% CO2 emissions in factory operation

Generated PV energy p.a. 1,600 MWh

Battery storage capacity 1 MWh

Thermal storage capacity 10 MWh

15% increase in efficiency by reducing conversion losses in the DC grid

35% lower annual energy costs

70% degree of self-sufficiency on an annual average

Reduction of peak load in the logistics warehouse system by up to 85% through recuperation

25% material savings during construction (e.g. copper)

9,500 m² production, 5,300 m² warehouse and 2,000 m² offices

60 million Euro investment costs

Get to know the NExT Factory on September 16, 2023

Picture material: Under the following link you will find pictures for download. The reprint of all pictures is free of charge for editorial purposes with the mention “Photo: Schaltbau”.

NExT Factory,Press Release

It also features a patented mechanical interlock system that prevents short-circuiting of the battery units even in the event of extreme shocks of up to 120g/20ms, thus delivering greater safety for the vehicle and its occupants.

The contactor is being produced in Schaltbau’s NExT Factory in Velden, Bavaria. The flexible, automated production plant and the modular design of many Schaltbau components mean rapid scaling up of production is possible, and that parts can be made quickly available, even for custom requirements. Thanks to its innovative power supply concept, production at the NExT Factory is very nearly carbon neutral and highly energy efficient. Thus, it is not only a best-practice example of green manufacturing, but it also supports BEV manufactur-ers in reducing their carbon footprint and dependence on Asia for battery production.

Press Release

At the trade fair, Schaltbau GmbH is showing its latest contactor for electromobility, which is optimized for the needs of long-range 800-volt vehicles and offers maximum safety.

Almost a fifth of global CO2 emissions are produced by road vehicles. Electromobility is therefore a core element for the success of the energy transition and the reduction of CO2 emissions. In order to make e-mobility compatible for long distances and large cars, the automotive industry is working flat out on 800-volt vehicles. With the C801, Schaltbau is presenting a contactor designed for long distances and large electric vehicles for the first time at “The Battery Show Europe”.

800 volt vehicles are equipped with two 400 volt battery banks. They are connected in parallel when charging, but in series when driving, so that 800 volts are available. Due to this dual requirement, the junction box of 800-volt vehicles requires additional contactors that do not close uncontrolled even under high mechanical stress, such as in the event of an accident. The C801 contactor from Schaltbau has a patented mechanical interlocking system (interlock) that prevents the contacts from closing even in the event of extreme shocks and at the same time it does not consume any power either when driving or charging at an 800V charging point. This reduces the vehicle’s power consumption and prevents additional heat in the junction box.

Full charge in a short time? But safe – with DC contactors

According to a survey in Germany, 71% of respondents still feel that the range of e-vehicles is too short. In addition, e-mobility drivers do not want to spend time at the charging station. They want to drive. The expansion of a public rapid charging infrastructure with direct current, which enables charging within a few minutes, is therefore picking up. In 2021, the annual growth rate for fast charging points exceeded that of normal charging for the first time.
Schaltbau contactors ensure the necessary safety for people, the charging infrastructure and the vehicle in DC fast charging stations for cars, buses and commercial vehicles. DC contactors also switch off safely under load and interrupt the flow of current in an emergency
Among other things, Schaltbau offers the C300 type single-pole DC contactor. Despite its compact design, this switches the high power required for fast charging. All versions can carry up to 500 amps continuously; in the event of a short circuit, 6,000 amps can flow for 20 milliseconds without the contacts welding. The contactor thus retains its full function in order to separate large powers if necessary.

Schaltbau at The Battery Show Europe:

Daily from 9am to 5pm at booth 8E07

Press Release

The main reason for their choice was the exceptional energy concept of our NExT Factory.

Thanks also to its own PV roof system the NExT Factory is using to 100% green electricity and is therefore CO2-neutral. In addition, it works exclusively with direct current from generation to consumption – a novelty in the productive sector. This way the connected load that factories draw from the public grid can be reduced by up to 70%. Moreover conversion and transmission losses are significantly reduced, which makes a direct current grid up to 15% more efficient than conventional solutions. And because power peaks can be compensated for by the energy storage in the system, the wiring can be smaller in size. This saves up to 25% copper, resulting in lower investment costs. In combination with other measures such as the installation of energy storage and intelligent automation, the total energy consumption of the NExT Factory is 35% lower than that of conventional factories.

The winners will be honored at the ZVEI Annual Congress on May 23, 2023 in Berlin. The handover is carried out by Dr. Robert Habeck, Federal Minister for Economic Affairs and Climate Protection.

More information about the award is available at https://www.zvei.org

Press Release
